The NDC Infrared Engineering Automatic Profile Control System (APC) is a software and hardware module that is fully integrated with the NDC Infrared Engineering Model 8000 measurement and control system. Applied to extrusion of sheet, film, oriented films, and die coatings, the APC provides real time control of automatically adjustable dies, resulting in substantially reduced profile variation without operator intervention.

Theory of Operation

The NDC Infrared Engineering APC System is designed to operate with automatic thermal die lip adjusting mechanisms. Expansion and contraction of the lip adjusting unit makes possible very fine control of the die. By changing the power density level to each die bolt, the temperature is increased or decreased, thereby changing the lip opening and product thickness. The APC System is provided with standard power level control, or optionally with temperature feedback from the die.

At the end of every scan across the web, the NDC Infrared Engineering measurement system sends profile thickness or coatweight data to the APC module. Composites of multiple profiles are processed to eliminate the effect of machine direction variation. An Adaptive Response Time Algorithm (ARTA) is utilized to determine the correct adjustments to the die lip, and calculates the appropriate power level changes for each die bolt. The ARTA control model makes adjustments to all die bolts, simultaneously, ensuring stability of flow within the die. It can control each scan and insures the most rapid response to profile variation without danger of over controlling the process. The control model automatically compensates for adjacent diebolt interaction, as well as nonlinear effects of necking and shrinkage.

The APC enables control to either a flat or . shaped" profile of preprogrammed design. All control parameters and configurations are selected on the touchscreen display and can be recalled via recipe on a per product basis.

The NDC Infrared Engineering APC System has been installed on many process lines with exceptional results. Users achieve product profiles of better than ± 1 - 2 % on thin film extrusion and die coatings. Sheet extrusion is controlled to within a few tenths of a mil. Response is fast, with better than 80% reduction in profile variation within 10 - 20 minutes, depending on the die.

The APC System includes ergonomically designed displays to facilitate operator and engineer interface. Displays feature high resolution graphics with special use of color and position to enhance ease-of-use.

Profile Control Display: Presents the profile on a bolt-by-bolt basis, before and after last control adjustment.
Die Bolt Power: Display of individual diebolt heater power levels with manually set bolts highlighted.
APC Trend: Displays min., max., avg., and sigma of profile variation for a selectable number of scans.
Die Bolt Trend: A unique graphical trending of each diebolt's response to control. % error, adjusted error and integral corrections and power levels are co-trended to simplify control tuning.

The APC module is designed to be completely user configurable to adapt to the idiosyncrasies of your process. All set up and tuning parameters are programmed and stored on an easily recalled product recipe.

Die Bolt Alignment: A nonlinear model assures proper neckin and shrinkage compensation for different products.
Adaptive Response Tuning: Control tuning is simplified to setting a single adaptive response factor and number of scans to average. Once saved to a product recipe, settings are easily recalled.

Intelligent Module:  An onboard 16 bit microprocessor communicates by high speed network with the 8000 System. Diagnostic LED's are used for process troubleshooting. Power requirements of each die bolt are monitored and power applied in a load balanced sequence to eliminate surges.

Cast Film and Sheet

Cast film and sheet lines are wider and faster, creating a greater need for profile control. For these processes, a single thickness measurement, beta or gamma , is utilized with MD control via line speed, and APC for die lip.
